Description: The XJ40 electrical system uses a common chassis ground/earth. Circuits connect via threaded studs fixed to the body at several locations. Ground corrosion or looseness can trigger DTCs or cause hard-to-diagnose gremlins, so it is good practice to keep the connections clean and tight.

Description: A nut secures the ring/eyelet terminals of one or more wires to each stud. A star washer is positioned between the stud base and the first ring terminal to improve the ground connection (arrow). The washer in the right frame is an original, the one on the stud is a replacement.

Description: Access to the ground studs varies from easy to obstructed. This photo shows the right front fender/wing ground stud near the windshield/windscreen washer fluid reservoir.

Description: As the nut nears the end of the stud’s thread, a magnetic retriever will help avoid dropping the nut or star washer into an inaccessible place.

Description: Star washers improve the contact between the bottom ring terminal and the stud base (left frame). Note the star washer imprints in the right ring terminal (middle frame). For studs that have caused repeated problems for us, I have added additional washers between every ring terminal (right frame).

Description: Use a small wire brush and electrical contact cleaner spray to thoroughly clean the wire terminals, threaded stud, nut and washers. Allow to dry before reassembling.

Description: A die grinder or rotary tool with a small wire brush is handy for cleaning studs and wire terminals, especially if equipped with a flexible shaft. Proper eye protection is a must to guard against flying debris and small pieces of wire that break free from the spinning brush.

Description: After the wire terminals are reinstalled and the nut is tightened securely (but not over-tightened), I wipe a little dielectric grease on all exposed metal to slow the formation of future corrosion. Battery post sealer spray would work well, but access to most studs is too restricted for its use.
